Buying the right HDPE pipe is only half the job. Proper installation determines whether that pipe lasts 50 years or fails prematurely. This manual covers every step from delivery to commissioning, based on IS 7634 (Part 2):2012 — the Indian standard for laying and jointing polyethylene pipes.
1. Delivery and Site Storage
- Inspect all pipes on delivery — check for damage, correct markings (PE grade, PN, DN, SDR, IS 4984, ISI mark), and quantity
- Store pipes on flat ground away from direct sunlight if storing for more than a few days
- Keep coils horizontal on flat wooden pallets — do not stack more than 2m high
- Keep pipes away from sharp objects, chemicals, solvents, and fuels
- Never store pipes alongside fertilizers, pesticides, insecticides, or active chemical compositions. Polyethylene is susceptible to environmental stress cracking (ESCR) if exposed to concentrated chemicals during storage.
- Cover pipes during long-distance transit under intense sun. Uneven solar heating on the pipe circumference can lead to kinking, bowing, or structural distortion.
- Never drop or drag pipes from vehicles — impact can cause invisible internal micro-cracks that lead to failure under pressure
- Uncoil pipes slowly in warm weather to prevent kinking — kinks are permanent damage
2. Trench Preparation
Minimum Trench Depth by Condition
Deeper installation protects the pipe from surface loads and damage.

- Trench width: pipe OD plus 300mm clearance on each side
- Remove all rocks, debris, sharp objects, and tree roots from the trench bottom
- In normal soil: provide 100–150mm sand or fine soil bedding at the bottom
- In rocky soil: mandatory 150–200mm sand bed to cushion the pipe from point loads
- Grade the trench bottom to maintain the designed pipeline slope
3. Pipe Laying
- Allow the pipe to acclimatise in the trench for 30 minutes before jointing — HDPE expands and contracts with temperature
- Lay pipe in morning or evening during hot weather (above 35°C) to avoid daytime thermal expansion
- Allow S-shaped slack curves every 100–200m on long straight runs to absorb thermal movement
- Mark the pipe route above ground with stakes every 10–15m for future identification
- Never drag pipe across rocky ground — carry it or use pipe rollers to protect the surface
- For coiled pipe: uncoil carefully, allowing it to straighten naturally without forcing
4. Jointing

5. Backfilling
- 1First 300mm above pipe: use fine soil or sand only — absolutely no rocks or debris
- 2Compact backfill in 150mm layers to prevent future settlement
- 3Fill remaining trench with native soil, compacting each layer
- 4Do not use heavy vibrating compaction equipment directly above the pipe
- 5Mark the completed trench line with stakes, paint, or warning tape for future identification
6. Pressure Testing Before Commissioning
- 1Fill the pipe system slowly with water, opening end vents to purge all trapped air
- 2Pressurise to 1.5× the system working pressure using a hand test pump
- 3Hold pressure for 1 hour minimum, monitoring the gauge continuously
- 4No visible drop on the pressure gauge indicates a leak-free system
- 5Inspect all joints, fittings, and valves during the test period — look for weeps and drips
- 6If pressure drops, identify and fix all leaks before covering the trench
